Today we replaced all the coil packs and plugs but still no joy, I bought some flanges and am getting the length of the cat from the tuners and will make up a straight pipe replacement to eliminate the exhaust. I think the exhaust is the problem and this is causing valve float due to back pressure at the slightly higher boost pressure than what I've been running. I'll happily do the valve springs if they are the fault but the way things are going I'll run out of money before I find the issue.

Hey guys, do you think it could be loose exhaust bolts or the bolts on the turbo. I see it has happened to guys on here before.

Does it sound like the symptoms?

As it happens I was missing a bolt on the turbo manifold but it wasnt leaking. Today I have flashed the car back to stock reinstalled the factory injectors and taken the car to Ford as my tuner believes the ECU is dodgy. The blokes at Ford have agreed to look at it even though it is 10days out of warranty because it is such an critical module, the problem is the current ECU isnt giving errors and it is only through experience that Robin diagnosed the problem. I have to wait to see if Ford have a spare they can put in to test - at $2000 a go the wont use a new vacuum sealed one until they are sure this is the fault. If its the ECU they may replace it under warranty. Fingers crossed - another weekend without the car.

Remove the black cover over the coils, firstly disconnect the two wiring connectors from the OCV, sensors for the VCT, if It idles better with then unplugged, then swap them over. Its possible that when your tuner has had a fiddle he has connected them incorrectly, the way the standard harness lies means it should be obvious to which one goes where but if he hasn't marked them then it could be the problem. When the sensors are disconnected the pcm doesn't operate the VCT in a closed loop fashion and sustitutes values from the datalogger and hence will run better. If they have been put on backwards, you ford dealer will be able to tell because the PCM will log codes for intake cam too far advance, intake cam too far retard, exhaust cam too far advance, exhaust cam too far retard which is impossible. another option is the cams have put in backwards, but Ive never seen it happen and don't know how bad a reaction it will give. but definitely try the plugs for the OCV's

Cheers Phoon,

I am hoping that FORD will get the new ECU today to test at least that would feel like something is actually happening. I'll keep you posted.

Alright well the cars back from FORD sporting a brand spanking $2000 ECU now I'm just waiting for Torque Performance to have a spare slot to get it tuned. I ended up with a bill of $600 for labour and parts from FORD but am not going to complain as it is out of warranty and they could have told me to get lost especially as it has the front mount and custom pipe work plenum exhaust etc. They replaced the coils and plugs in the $600 as well so its not too bad, I'll try to think of it as a last once over
